Key Challenges

The development of NeuStim presented myriad challenges and discoveries. Ensuring accurate measurements human arm sizes was essential for optimal stim pattern layout. Polyimide flex circuits cannot stretch to conform to movement so stim pad details were designed to allow it to conform to the arm and thumb in a wide rage of positions especially for supination and pronation.

Another essential goal was to make the stimulator flex circuit reusable by separating it from disposable stim pads. An array of magnets work as conductors connecting each individual stim source the over molded ruggedized flex circuit to the counterpart stim point on the disposable pads  allowing fast attachment and removal. Great effort was taken to ensure the magnets were secured robustly to each component leveraging solder and high bond epoxy.

Each flexor and extensor flex-PCBA were designed to have an array of localized ruggedization to allow for flexibility but prevent damage to component solder joints. This effort increased the reusability of the Stimulator flex circuits extending their functional life cycle.

Our Process

NeuStim is meticulously designed with three stimulator pads — extensor, flexor, and thumb — specifically engineered to conform to the anthropometric geometry of the arm and hand, in a full range of positions. Each pad consists of two layers: a thin silver ink printed disposable substrate with hydrogel and an over-molded ruggedized flex circuit board assembly (PCBA). The over-molded PCBA magnetically attaches to the disposable, which adheres to the patient's skin with hydrogel. The wearable stimulator engine attaches to the pads via reconfigurable magnetic leads, allowing for any configuration of stim pads to be recognized by the firmware.

Artificial intelligence is leveraged to configure the pattern, intensity, and duration of stim pulses for each specific patient. Each stimulator flex PCBA and disposable pad is designed with a proprietary pattern of stimulation points and grounding arrays, precisely targeting muscle areas in the forearm and thumb. The stimulator scans through every stim point for each patient and records the muscle response to refine the individually correct stim pattern, ensuring personalized and effective therapy.
